My nephew, wants me to mix his song. We both have identical systems, SPLAT (now Bandlab), and all the same synths, plugs, etc. I understand that he is supposed to save the file as a .BUN, then send to me.
 
Am I correct in thinking that when I unbundle the file and open it in BandLab on my computer, it will load with all of his snyths, FX, and plugs, with all the same settings as he's saved on his project? 
 
And can these files be sent via Gmail? or do we have to use Dropbox or similar. He's only got about 15 tracks, and probably no plugs. So it's not that big of a file.

I would use dropbox as Gmail has a 25meg limit on attachments. 

You could always just get your nephew to send you a test BUN file that includes synths and plugins.  I would not use BUN files as your primary storage format but for transferring between two Cakewalk users, it's ideal.

I share .BUNs with a friend who lives the other side of the world via Dropbox.  It works perfectly for us.

i've had a few .bun files become corrupted, thus making the contents of the files unusable forever

They are not bun, they are .cwb.

The bundle extension changed some time back however; bun and cwb are valid bundle file extensions. The possibility of bundle corruption is a good reason to avoid using them for archival purposes. For project transfer as outlined in the OP, bundles are OK and a little less work than creating a new project using "Save As" and zipping up the folder. The latter method does handle audiosnap where bundling does not but for the most part both processes are equivalent.
 
To transfer projects a file hosting service is a good idea. I would use my Google Drive but any host should work.
