I tried this on another system but exactly the same problem. Any other ideas out there?

I know you said you tried safe mode but Have you made sure to open in Safe mode and not use any plug ins ?
What happens when you try to open a new project with no tracks and no plug ins ?
 
Safe mode will typically open anything. Windows update install anything lately ?

And how did you do this without being able to open the project ?
 
Also which limier 6 ? TDR Limiter 6 ? or Vladg's ?

it's almost certainly vvocal, which cannot be disabled via safe mode unfortunately

Hi, I just opened X3 without any project and edited the prefs by taking the tick out of 64-bit double precision.

Yup, I tried safe mode a number of times on both Sonar 6 & X3. I tried one by one with plugs and no to all plugs, still hangs on 96%. I copied the entire project to a new dir, deleted my latest wavs from the other day (which seems to have caused the issue) but still happens. I even deleted older wavs going back quite some time but still no joy!

Limiter is Vladg's. The only 'new thing' I did was v-vocal to tidy up a couple of recordings and put limiter 6 on the main to try out the plug. I used limiter before on this project and have an old mp3 of it so it was fine. V-vocal worked fine with no crashes and I bounced the wavs.

I have a similar feeling although I have used it in other projects with no major issues (maybe one or two crashes). I made a new project earlier and imported a few of the wavs from the corrupt project. I used v-vocal and bounced. Put Limiter 6 on also and it all worked fine o.O

Why would v-vocal be such an arse to my finished track yet not my unfinished ones!? I just don't get it...

Nothing whatsoever. I did add my Sony Eperian phone to USB so I could transfer the mp3 and have a listen. That's the very last thing I did before turning the PC off. Will take a look at uninstalling that if there is anything there to uninstall.

I saw in other threads a similar issue where a guy could actually open the corrupt cwp file but only when he had a few other songs open. So I tried it, it still didn't work but it threw up different info including an error with 
PCS-CakeSM.dll.

is that (PCS-CakeSM.dll) to do with pro-channel? do pc plugs get disabled on safe mode? could try renaming the dll maybe?

When doing a search for PCS-CakeSM.dll  windows doesn't even find it! Oh what a headache! :-o Not sure if pc plugs get disabled on sf mode...

I found it and removed it but that isn't the issue. Thanks for the help :)
